Caterpillar (CAT) generator repair and maintenance

A CAT-powered set is usually the largest single machine on the site it serves, bought as a capital asset with a twenty-year working life in mind. The economics of keeping one running are nothing like those of a small building standby set — and that is what this page is about.

We hold no Caterpillar dealership

No dealership, no service appointment and no manufacturer accreditation — and nothing on this page should be read as claiming otherwise. The name identifies the equipment we service. On an out-of-warranty CAT set, independence is frequently the more useful thing to be: a dealer's incentive is to supply the part, ours is to measure whether you need one.

This page is about the generating set — alternator, controller and protection, cooling and fuel installation, load performance and long-run economics. The CAT engine in any application, including machining and overhaul, is on Caterpillar engine repair and overhaul.

Why a big CAT set is not simply replaced

A small standby set that reaches the end of its life gets replaced. A large one is not in that position, and four things change as a result.

The installation is most of the asset

Foundation, plant room, exhaust route, fuel storage, cable runs and approvals all already exist and already work. A different frame size means redoing some or all of them — a cost that rarely appears in the comparison anyone presents first.

Downtime is expensive

The set may be the site's only source, so the work is sequenced against shutdown windows rather than squeezed in. Planned, not reactive.

The heavy components are worth saving

A crankshaft, block or head on a large CAT engine is an expensive component with a long lead time attached. Whether yours is reusable is a measurement, not an opinion.

Parts lead times govern the programme

On an older genset family, sourcing a replacement component can take longer than machining the one already in the engine.

Why the machine shop matters here

The numbers that decide the job

Journal diameter against the manufacturer's bottom undersize. Ovality and taper. Hardness after a bearing failure. Whether cracks run into the fillet radius. Bore wear against the largest available oversize piston. Main bearing bore alignment. Deck flatness.

Every one of those is a number, and taking those numbers is what decides the job. It is also why overhauls are quoted in two stages: a price to strip, clean, crack test and measure, then a firm price once the components have been read.

What it changes for you. Repair stays on the table where a service company has to quote a replacement engine or a replacement set — and the factory lead time on a rarely stocked component stops governing your programme.

Starting and protection

  • Fails to start on automatic, or cranks without firing — batteries, charging, start circuit, fuel supply, speed sensing, or the controller's start configuration
  • Protection trips and latched shutdowns on oil pressure, coolant temperature, overspeed or electrical protection, where the first job is establishing whether the trip was genuine
  • The set failing to respond to a real mains failure

  • Loss of output or unstable voltage with a healthy engine — excitation, AVR, diodes or the windings
  • The set no longer carrying its rating, which is a load question before it is an engine question
  • Sets that share load or run in parallel — say so at enquiry stage, because the protection, control and testing questions differ materially from a single set

  • Scheduled servicing to the engine manufacturer's schedule for that engine and this ambient, readings logged, written report every visit
  • Fault diagnosis across engine, alternator and control, starting with the controller's event log
  • Alternator testing, insulation resistance, diode and excitation work, rewinding in our own bay
  • Controller, AVR and protection diagnosis and configuration
  • Cooling work — core cleaning, repair and re-coring, pumps, thermostats, fans, coolant and inhibitor condition
  • Fuel tank cleaning, water removal, injection equipment tested on our own benches

Load testing is the only honest proof of condition

On a large set, a run in the yard proves nothing. We load bank test with readings recorded at each load step and a written report — which is also what an auditor, an insurer or an incoming facilities provider will ask you for.

Choosing between the two

Independent workshop, or the authorised network?

The answer genuinely depends on the set, and it is worth being direct about where each one wins.

Use the authorised network when

The manufacturer's own channel

  • The set is inside its manufacturer warranty period
  • Your procurement policy requires manufacturer-supplied parts
  • A specification or funding condition names it
  • You need current factory tooling and technical bulletins as a matter of course

Use an independent workshop when

Measured, then quoted

  • The set is out of warranty
  • The engine family is older and parts arrive slowly
  • A major component could be machined rather than replaced
  • Cost and lead time are under real pressure

Ask both, on the same terms

What will actually be measured before a price is given? Will the crankshaft and block be machined or replaced? What is the parts lead time? What evidence do you get at the end? Ask any workshop — this one included — what diagnostic tooling it holds for your engine and controller, and treat a straight answer as the qualification it is. Common questions

Caterpillar sets, answered

Are you a Caterpillar dealer or service centre?

No. We hold no dealership, service appointment or manufacturer accreditation with Caterpillar. We are an independent workshop that repairs and overhauls CAT-powered generating sets, and we would rather state that than let it be assumed.

Can you overhaul a large CAT genset engine?

Yes, and the machining is done here rather than sub-contracted — crankshaft grinding, line boring, deck surfacing, boring and honing, head work and connecting-rod resizing. Send the engine serial number and the component dimensions with your enquiry and you will get a straight yes or no the same day. Large work is taken; very small work is what we decline.

How do I know whether to repair or replace an old CAT generator?

By measurement. The core components either clean up within the manufacturer's limits or they do not, and that is established by stripping, crack testing and measuring — not by the age of the set. Add the cost of redoing the installation for a different frame size and the arithmetic usually favours the rebuild, but we will tell you when it does not.

My CAT set trips on high coolant temperature in summer but is fine in winter.

That is a cooling capacity problem against ambient rather than an engine fault, and it is one of the commonest calls we take between June and September. Core condition, airflow into and out of the plant room, fan drive and coolant condition, in that order — see radiator and cooling system repair.

What parts do you quote on a CAT set?

Whichever channel suits you: manufacturer-supplied where you want it or your procurement policy requires it, quality aftermarket where that is the sensible choice, and the quotation says which is which. Not being tied to one channel is the point of using an independent workshop.

Do you offer maintenance contracts on CAT sets?
