Generator control panel diagnostics & AVR repair
The control panel is where most generator faults are first reported, and where a large share of them are actually caused. We diagnose panels on site across the UAE and rebuild and bench-test them at the workshop in Industrial Area 15, Sharjah.

Two different boxes both get called "the panel"
Confusing them is the single most common reason a generator fault gets misdiagnosed.
In the panel
The controller
- The DSE, ComAp or OEM module that starts, stops, monitors and protects the set
- It raises the alarms and it locks the set out
- It decides whether the set runs
In the terminal box
The AVR
- The automatic voltage regulator — normally in the alternator terminal box, not the control panel
- It does one job: hold output voltage at setpoint by controlling excitation
- It decides what voltage comes out while the set runs

Before condemning an AVR
Check frequency first — voltage follows speed
Voltage misbehaviour is blamed on the AVR far more often than the AVR deserves. If the frequency is low or hunting, the fault is the engine, the governor or the actuator, and the AVR is simply chasing a moving target. Fixing the AVR will not fix that.
- Sensing fusesA blown AVR sensing fuse is the commonest cause of "no output" on a running set. It costs almost nothing and takes minutes.
- Sensing leads and configurationA lost or wrongly landed sensing lead makes the AVR excite fully and drives the output up.
- Excitation supplyOn a shunt machine, residual magnetism has to exist for the AVR to bootstrap — a machine idle for a long time may need its field flashed. On a PMG machine the permanent magnet generator supplies the AVR independently, and its failure is a different symptom.
- The AVR itselfThey fail dead (no excitation, no output) or hard-on (uncontrolled over-excitation). Both are conclusive once the sensing chain is proved good.
- Rotating diodesDownstream of the AVR. An open diode gives low, rippling output; a shorted one overloads the exciter. That is alternator work.
The voltage trim sets the output level and the stability control sets how aggressively the AVR corrects. Winding a trim up to hide a weak excitation system just runs the exciter hot. If the voltage will only reach setpoint with the trim at its end stop, something else is wrong.
Identify it before ordering anything
Which AVR does my set use?
Four things identify it: the AVR part number on the unit; whether the machine is shunt or PMG excited — a PMG set has a small permanent magnet generator on the non-drive end, which changes both the correct AVR and the machine's short-circuit behaviour; the alternator model and serial; and whether sensing is single-phase or three-phase, and at what voltage.
Stamford's SX460 and SX440 appear on shunt machines, MX341 (two-phase sensing) or MX321 (three-phase RMS sensing) on PMG machines, AS440 and equivalents on other frames. Leroy Somer, Mecc Alte and Marathon each have their own families.
We carry the AVR families fitted to the alternators that dominate this market, on the van as well as in the workshop. What that buys is not a shelf — it is the visit count. An AVR identified from a photograph, with the right unit already on the vehicle, is a one-visit repair: back on load the same day rather than waiting on a part.
- Deep Sea Electronics
The most common controller on UAE gensets — the 6000 and 7000 series, including the DSE7320 and DSE7320 MKII auto mains failure modules. Their alarm vocabulary is what most callers are reading off the screen.
- ComAp
InteliLite and related modules are the next most common.
- OEM panels
Caterpillar EMCP, Cummins PowerCommand, FG Wilson, Kohler, and older relay-and-timer panels — handled fault by fault.
Method
How we approach a panel fault
Read the log first
Alarm and event log before touching anything. The log holds the sequence, and what tripped first is almost never what the person on site noticed.
Verify the input
A low oil pressure shutdown may be low oil pressure or a failed sender. Prove it with an independent gauge. This one step prevents most of the unnecessary parts changing on generator panels.
Check the DC system
Battery voltage under cranking load, charger output, earthing, and the state of the loom. A surprising share of "controller faults" are volt-drop and bad earths.
Work the chain
Sensing, AVR, excitation, diodes, windings for voltage faults. Speed sensing, governor, fuel for frequency faults. Not the guess.
Prove it under load
A panel that behaves at no load has not been tested. Transfer load or bring in a load bank, then restore the set to Auto, confirm the AMF sequence, and leave the configuration documented.
Ask any supplier this one question
It separates the two kinds of generator electrician quickly: can you read the event log and tell me the sequence, or only the alarm on the screen? The alarm is what tripped last. The log is what tripped first — and on a spurious-shutdown fault, the difference between the two is the difference between fixing it and changing a sender because it was the cheapest thing to change. When repair runs out
Panel rebuilds and retrofits
Old panels reach a point where individual parts are unobtainable and the sensible answer is a new controller in the existing enclosure, or a new enclosure entirely.
Obsolete controller
The module is no longer supported and no spare exists. Repair becomes a delaying tactic.
Auto-start needed
A manual set on a site that now needs unattended standby — see AMF and ATS retrofit.
Monitoring or protection
Remote monitoring or alarm notification is now required, or protection has to meet what the insurer or FM contract demands.
The enclosure itself
Corroded, or wiring repeatedly modified until it is no longer traceable.
New controller in the enclosure you have, or a new enclosure entirely, is a question about the state of the wiring rather than the age of the panel — answered by opening it and looking, not by quoting from a photograph of the door. If a retrofit is worth doing we will say what it would involve; if the panel is better repaired than replaced, we will say that.
Common questions
Panels and AVRs, answered
How do I fix the AVR in my generator?
Establish first that the AVR is the fault. Frequency — if speed is wrong, the fault is the engine. Then sensing fuses, sensing leads, and whether residual voltage is present at all. If the sensing chain is good and the speed is right and there is still no controlled output, the AVR is replaced: rarely economically repairable at component level, and fitting the correct model matters more than the brand.
What does "generator locked out" mean on a DSE panel?
That a shutdown alarm has latched and the module will not permit a restart until the underlying fault is cleared and the alarm reset. The lockout is a state, not a fault. Read the alarm that caused it, fix that, then reset. Never reset a low oil pressure, high temperature or overspeed shutdown and simply run the set again.
Can you adjust the generator's voltage and frequency?
Yes. Voltage is set on the AVR trim, frequency by the engine speed setting at the governor or through the electronic engine's ECU. Both should be set with a calibrated meter, at no load and again on load, and both should be recorded. If a set needs constant readjustment, adjustment is not the fix.
The engine runs but the panel shows no output. Where do I start?

Yes — DSE 6000 and 7000 series and ComAp InteliLite are the two we see most, along with Caterpillar, Cummins, FG Wilson and Kohler OEM panels. Can you convert a manual generator to start automatically on mains failure?
That is an AMF retrofit — a controller capable of mains sensing, a changeover device rated for the load, and the control wiring between them. It is covered on AMF and ATS panel repair and retrofit.
