Kohler generator repair and service, land and marine

In this region most of the Kohler sets we are called to are on the water — auxiliary and hotel-load gensets on yachts, workboats and commercial craft working from UAE ports — with the rest in small and mid-size land standby installations.

Marine first

Because that is where these sets live

A Kohler marine genset is a different machine from a land set with the same output. It is cooled by sea water through a heat exchanger rather than by a radiator and fan, it exhausts wet, it lives in salt air, and it is installed in a space nobody designed for maintenance access. That produces a distinct fault list — and it is the list we spend most of our Kohler time on.

  • Overheating and high-temperature shutdown — sea cock, strainer, raw water pump impeller, heat exchanger tube stack, thermostat, in that order
  • No water at the exhaust outlet, or steam instead of water
  • Exhaust elbow and mixer corrosion, with water finding its way back towards the engine
  • Anodes consumed and never replaced, so the tube stack corrodes instead of the anode
  • Insulation resistance failures on an alternator that has sat in damp, salt-laden air
  • Salt corrosion in the terminal box, at the AVR and across panel terminations, producing intermittent faults that look electronic and are chemical

Independent, and no Kohler appointment

We hold no dealership or service appointment with Kohler or Rehlko. Kohler's power business has traded as Rehlko since 2024, and existing Kohler-badged sets continue in service under that name — if your set says Kohler and your paperwork says Rehlko, they are the same equipment. What each one is actually telling you

Kohler controllers report faults by name rather than only by number, which is genuinely helpful — but the name describes what the controller did, not what was wrong.

Emergency stop shutdown

  • The controller has seen the emergency stop circuit open
  • Frequently a genuine pressed button nobody has reset
  • Just as often the circuit rather than the button: a corroded connector, a chafed wire, water in a junction, or a remote stop station on the same loop
  • The set will not run until the circuit is proved, and proving the circuit is the job

Engine speed low / under-speed

  • The engine could not hold speed, or the controller could not see that it was
  • Two very different causes with the same alarm: a genuine fuelling, air, governing or load problem, or a speed-sensing fault where the engine was fine and the controller was blind
  • The distinction is made by watching what happens on a start attempt, not by reading the log alone

Auxiliary fault

  • A general-purpose input has been asserted by something wired into it
  • Very often a separate device or interlock on the installation rather than the genset itself
  • On a marine set this regularly turns out to be something in the vessel's systems — tracing what is connected to that input is the whole diagnosis

Over-current and protection trips

  • The set has protected itself against a load it could not sustain
  • That points at the load, at a downstream fault, or at protection settings that do not suit the installation
  • Only sometimes at the generator
The pattern is the same in each case

The alarm names the circuit and the reason, not the broken part. Verify the circuit — supply, signal, return and earth — before condemning a component. In salt air and heat, connections fail far more often than the devices they connect.   • Fault diagnosis on the engine, alternator and control sides
  • Raw water system work — sea cock, strainer, pump and impeller, heat exchanger cleaning, pressure testing and re-tubing, thermostat, wet exhaust components and anodes
  • AVR and controller diagnosis, replacement and setting
  • Servicing to the engine manufacturer's schedule, readings logged, written report
  • Running checks where the vessel's load allows, and load testing on land sets

In the workshop

  • Alternator testing, insulation resistance, drying and re-varnishing
  • Diode and excitation work, and rewinding in our own winding bay
  • Fuel system work, tank cleaning, and injection equipment tested and calibrated on our own benches
  • Engine overhaul with the crankshaft, block and head machined in our own shop rather than sent out

Parts, and the position

  • We hold no Kohler dealership, so nothing here is a service-agent claim
  • Parts are quoted from whichever channel suits you, with the quotation saying which is which
  • On older marine sets the more useful capability is frequently machining or reconditioning a component rather than waiting for one to be shipped
  • If your set is inside its manufacturer warranty period, use the authorised network for repair work — we will tell you that on the phone

Are you a Kohler service centre?

No. We hold no dealership or service appointment with Kohler or Rehlko. We are an independent workshop that repairs and services Kohler generator sets, land and marine.

My Kohler marine generator overheats after a few minutes. What is it?

Raw water flow, in this order: sea cock, strainer, impeller, heat exchanger tube stack, thermostat. If the impeller has lost vanes, they are in the heat exchanger and have to be recovered or the fault returns within days.

The set shows an emergency stop shutdown but nobody pressed the button.

Then it is the circuit rather than the button — a corroded connector, a chafed wire, water ingress, or a remote stop station on the same loop. It needs proving end to end, and in a marine installation that is a common and entirely repairable fault.

What does "auxiliary fault" mean on a Kohler generator?

That an auxiliary input on the controller has been asserted by something wired to it. What that something is depends entirely on your installation, which is why the diagnosis starts by establishing what is connected to that input rather than by working on the generator.

Can you rewind a Kohler alternator?

Where it needs it. Often a winding that has sat damp can be dried, cleaned and re-varnished rather than rewound, and insulation resistance testing before and after decides which. Genuine winding failures are rewound in our own bay — see alternator repair and rewinding.
